Introduction and Objective

 


The purpose of this assignment is to combine everything we have learned throughout the semester and apply it our past assignments in order to improve them and see how much we have learned about TQM over the course of this semester. We will be utilizing all the techniques including CORA, CIMpgr, PFRA, ETC. The first part of the assignment is to rework and resubmit assignments 1 through 4 to make changes that will make the assignment better.


Next part of the assignment is to include RFID tags in our CORA, CIMpgr and PFRA analysis and Singh Inc. products to increase traceability and make the production and shipping process better for the company and the customer.


Next we will also be conducting a TQM audit of all the assignments and see how we can improve the company using the TQM methods we have learned.


Lastly I have also done the extra credit video conferencing assignment with my fellow classmate Barbara Ohuabunwa.


Methodology


We will be suing all the methods we have learned in this class, CIMpgr, CORA, PFRA, sustainable and GREEN initiatives and ISO quality principals. We will also be adding RFID tags throughout all of the analysis methods in order to improve the data processing and traceability of our product for the benefit of the customer and product quality. These RFID tags will be added throughout the production process to keep a track of production levels. They will also be utilized during warehousing and shipping in conjunction with Datex’s supply chain software and Interlake Mecalux’s automated storage and retrieval system to improve inventory trace-ability.

Part 1 - RFID Tags


 

Radio Frequency Identification  or RFID technology isn’t a new technology it has been around for years, but until recently it was too expensive to be used on wide scale especially in the manufacturing world where keeping costs low is key for growth and profitability. In the recent years RFID technology has gotten better and cheaper, more and more manufacturers are using this technology every day. Singh Inc. in conjunction with Goff’s Enterprises will be utilizing RFID Tags and its data processing capability to account for and keep a track of incoming raw material, Goods in Progress (GIP), Finished Inventory in the warehouse, inventory going out to retailers as well as how much product is available on the shelves, and how much is selling, and where. These high levels of tracebility will also us to become more competitive in our market driving up profits.  This will allow us to market our product better where it is selling and stop wasting sources where it isn’t selling. This will allow us to go LEAN up our Sales and Marketing dept.


We will be integrating the RID tags into our raw material storage and tracking process to minimize the time it takes for workers to manually account for everything. The materials will come in with RFID tags from the suppliers and the RFID reader will be able to read the quantity of the material, the type of material and automatically update the raw material inventory in the company’s data base. This will save time and money associated with labor. Next the RFID tags will also be used during the manufacturing process, specifically to account of the GIP. This will help us to determine how much product is in progress which is very important since we are employing the JIT manufacturing process. Next the finished products will be tagged and sent to the warehouse, where the specially outfitted Interlake Mecalu’x Automated Storage and Retrieval system with an RFID Scanner will scan and store the finished product until is ready to be shipped. Using the two systems in conjunction we will be able to automatically store the product and update the inventory level without any human labor necessary. This will streamline the process and reduce over head costs.


Next when the product is shipped out it will be automatically scanned using the RFID system and accounted for.  Also with the RFID system we will be able to compile data on how much is selling where. This in conjunction with the DATEX supply chain software will enable us to make the JIT purchasing and manufacturing extremely lean driving down cost and increasing profit margins. With the data of how much is selling where plus the Datex supply china software we will be able to adjust production levels in real time to keep up with demand.


RFID Integration in CIMpgr


I have taken the original CIMpgr models from assignment 1 and integrated the RFID Logistical system into the models the CIMpgr Layers with the RFID integration are show below.

As stated above the integration of the RFID tags will be accomplished by its use in the accounting and tracking of Raw Materials, GIP, and Finished product. This will help us increase traceability of our product, which will help us set production levels in real time to keep up with demand and LEAN up our JIT manufacturing.


Next we added RFID Tags to our CORA analysis, this is particularly helpful to the customer because the retailers are our customers and they need to be able to trace their shipments so they can coordinate the handling of the product as it comes in and get it on the shelves as soon as possible for sale. This beneficial to us and the retailer because it will help increase sales and minimize transit time of the product. The retailer will be better able to coordinate the work that goes into stocking the shelves with our product. The calculated AIR number for the RFID Tags requirement is 72. This is not one of the top three most important requirements but it is still valuable to us and the customer. This will help make the logistic process much more efficient which relates to cost savings for us and our customers. Next we also entered the RFID tagging process in our PFRA for the new process of prepping raw material. After the raw material is prepped and ready to go to production a robotic arm will apply an RFID tag to the material batch that contains information on the material, where it came from and information from the quality checks. These RFID tags will be read by the scanner before the forming line and will either be released to the forming line or held for further quality checks by the operator, which will also us to keep a track of material quality and GIP. The PFRA analysis spread sheet can be seen below.

 

 


The RFID Enabled Tracking system will allows us to track the raw material through it various stages as well as the GIP, the finished product as it goes to warehousing and then shipping. The RFID will allow us to easily trace our product through the various stages of the production process and shipping and handling. 


 

Collaboration


The RFID scanners will be integrates into the automated production process that we will be developing with the help LENZE and their motion control devices. The same devices will to make the robotic arms that apply the RFID tag function the way we want too. The smart conveyor system will be tied in with the controllers for the RFID system.


Interlake’s automate storage and retrieval system will be outfitted with an RFID scanner so it can automatically scan the pallets of the Window Insulator kit before it Stores them or retrieves them for shipping.


Datex 3PL supply chain software will be utilized with the data collected from the RFID system to update sales figures inventory supply and production rates in real time. This will all be made possible thanks to the RFID tracking system.


This will be joint venture between Goff’s and Singh Inc. Their production plants and storage warehouses will be outfitted with RFID tracking scanners and applicators in order to make all this possible.

 



Part 2 - Quality Control Audit  


 

At this juncture Singh Inc. will be conducting a Quality Audit to check on the quality of our product and processes. This will be an internal audit conduct by a team comprised of members from each group within the company. The audit will be conducted from top to bottom to insure that quality is up to Singh Inc. standards.  This audit is a part of continuous quality improvement philosophy that we employ. Audits like these are conducted in order to insure that all our products and process are of the highest quality. This is a planned, systematic process that Singh Inc. employs in order to make sure quality is up to standards and improvements are being made every day in order to increase quality. These findings are then made public to each department. The audit report will contain information on which areas they did well in and what areas they need to improve. Also the areas where they need to improve upon will be re-visited to make sure that the necessary steps and actions have been taken to ensure the quality is brought back up to the standards of the company and the customer.


Who should be audited?


We will be auditing the Manufacturing operations of the Window Insulator Kits. The production plant will audited from head to toe. Starting with Raw material and the vendors to warehousing and shipping. Along with the production operations the 4 collaboration companies will also be part of the audit since they are highly involved in our manufacturing process.


Why should they be audited?


The audit is necessary to insure quality of our products and process also to make sure that the production environment is safe for the workers and the we are following the environmental regulations we set in place for ourselves to insure an ECO friendly GREEN Product.


What type of audit should be conducted?


This will be an internal audit consisting of a team made up of a member from each department within the company selected by the president of the company.


What should be the depth and scope of these audits?


The scope of this audit is that the rules and regulations are being followed in order to insure quality of our products and processes. Also to see if all the GREEN initiatives we have set forth are being followed by the production plants.

When should the audit take place?


The audit will take place once every quarter and the schedule is only meant for the auditing team to make sure the plant doesn’t know when it is happening. This way they cannot cheat the audit.

Is the audit schedule prepared?


 

Yes, initiating the audit, all the documents for the plant will be audited to make sure they are up to date, followed by an onsite audit, then audit closing, Audit reporting, audit completion, audit follow up.


Addressing Audit Issues


 

Purchase Control


When choosing suppliers Singh Inc. Considers cost quality and lead time. We will be auditing the vendors that are supplying us recycled post industrial vinyl plastic to make our Window insulator. They will be asked form information related to the raw material such as where it came from what was it used of and the material make up of the plastic. They will be required to source this from non toxic process in order to insure high quality of our product.


Incoming Product Inspection


The Raw material prepping crew will be audited to make sure they are following the proper procedure to process the raw material and that they are using all the necessary safety equipment to minimize work place hazards.  The inspection protocol is very important to insure a high quality product.


Non-Conformance


Non conformance of the raw materials to our specifications and the cost associated with it. Also the non conformance of the product to make sure we are not producing high numbers of undesirable products which is bad for our bottom line. Also non-conformance to our environmental policies relating to GREEN production practices.


Production Document Control


Making sure that all the documents related to production are up to date. Equipment drawings. Maintenance worksheets. MSDS forms. Control Charts. CIMpgr models, PFRA analysis.


Product Quality


This is the most important part of the audit to measure and record the product quality. Also all the other audit issues add to this category, if we are not getting good quality toxin free material we cannot produce a high quality product. If the equipment is not kept in good maintenance the product quality will suffer and the production line will break down more often leading to financial loss and increase the failure risk associated with this process. All these things need to be audited and kept in good working condition in order to keep the operation running smoothly and insure good quality.


After the audit has taken place the audit finding were communicated to the production plant and president and all the departments. The good sections were highlighted along with the area that were out of conformance and need to be improved. Corrective actions were put in place to correct the issues. Those areas will be checked often to insure the quality is brought back into those processes. The following methods learned in IE673 will be applied by Singh Inc. to insure quality and transparency.

 


Learning from Assignments 1-5 and How They Can Be Applied to Make Singh Inc. More Sustainable and Profitable


After working through the 5 assignments this semester and coming up with a new company Singh Inc. that will be working in collaboration with 4 other companies we came up with a new product and a several new process. The new product that the 5 the company will be making in collaboration with Goff’s Enterprises with help and support from the other 3 companies; Lenze, Interlake Mecalux and Datex, is Re-usable Window Insulator Kits. We will be making a new GREEN environmentally product that will help home owners save money on heating costs and lower their carbon footprint by using less energy. We will also be putting in please some new process to help Goff’s utilize recycled post industrial recycled vinyl plastic to make the Climate Curtains and Window Insulator kits, and we will also be utilizing recycled paper and fiber glass to make the insulating layer that goes in the climate curtains and the window insulator kits. This will help make our product and Goff’s product more ECO friendly, GREEN and Sustainable and help us introduce our products to the GREEN Market and capitalize on that sector and grow our business. 

These are some big changes we are proposing and will be putting in place. In order to accomplish these goals affectively and introduce a high quality, Sustainable GREEN product we need help in analyzing the new product and process that we will be putting in place. The methods and tools I learned about during the course of this semester in IE 673 will help us accomplish our goal of introducing a new product and putting in a new quality focused process to develop the new product.


CIMpgr Process Modeling System


The CIMpgr method for documenting and developing a new process is a great tool to help our company do exactly that, help us invent new process and maintain, improve and update existing processes. The CIMpgr system will help us in defining the process as a whole from the first step of material purchasing to the last step of warehousing and shipping. The CIMpgr model represents the process of producing the new Window Insulator kits as a flow diagram that shows the object to object relationships, their functions and entities.


The company will use this method to create models of all process and use them to make incremental changes to improve the overall process and the quality of the end product. The CIMpgr models will be updated regularly to chow the inputs, resources, controls and outputs of the process. This is why the CIMpgr model is so helpful in system modeling, you can add or remove resources, inputs, controls and outputs that are necessary to improve the process. All this data will be kept up to date in order to document process changes and their benefits and outcomes. This will help us improve the quality of our process and product which will help us reduce cost.


CORA Analysis


The CORA analysis is a great tool that Singh Inc. and Goff’s will be using to determine what the customer need are as they relate to our product. This method is great for getting the input of the customer, which is very important since without our customers there would be no business and no company. The CORA method will help us record customer requirements and there importance. This tool will help us communicate with our customers and minimize their dissatisfaction with our product by getting their input and the qualities that they desire from our products. Using the CORA tool the customer requirements will be translated into design and quality criteria. The evolution of the customer requirements using the CORA tool will help us translate them into verifiable engineering outputs. The CORA Method will be utilized by both Singh Inc. and Goff’s enterprises to record, evaluate and implement customer requirements.

This document will be kept up to date and current in order to insure all the customer needs are being met and to what level in order to insure quality.


Process Control Analysis


During the course of this assignment we learned to use control charts to measure and record the quality of our products through the use of variable and attributes control charts. This is particularly helpful to a large manufacturing company such as Singh Inc. These tools will help us record the insulation capability as it varies from unit to unit because let’s face it nothing is perfect. The variables control chart will be used to record the variation of the insulting capability of the window insulator kits and as long the process is in control from batch to batch we can be assured that the quality of our product is high.

PFRA Analysis


This tool is particularly helpful to our business because it helps us determine our failure risks as they relate to our process and production. PFRA analysis allows us to break down the process into its various steps and analyze the failure risks associated with each step and its effects on other parts of the process and finical performance of the entire production process. This tool together with the CIMpgr modeling tool will be invaluable in helping us determine our quality focused product and process and the risks associated with them.


PFRA Analysis Will is used to:


        Identify Risk Factors as they relate to each process


    Effects of process failure on other processes


    Effect of failure in term of financial loss


Through the PFRA analysis we will be able to identify our risks and be able to put in place procedures to mitigate those risks to minimize down time and ensure high quality products.


RFID Tagging System


The RFID tagging and tracking system will be used to increase traceability of our product and increase the quality of our product. RFID tagging and scanning equipment will be used to track the raw materials, GIP, Finished product, Shipping and the selling of the product. The data derived from this will help us set proper production level to maximize the JIT manufacturing capability and minimize GIP to increase profits.

For the last part of this assignment I conducted at Video-Conferencing session with my fellow Classmate Barbara Ohuabunwa to audit each other’s companies. This was done over a period of two days. We discussed the GREEN and Sustainable aspects of each other companies and shared ideas on how we can add to it. I suggested some new ideas that she can utilize and make her company more environmentally and she did the same for my company. We also discussed the methods we learned in IE 673 over the course of the semester and how we can apply them to our companies. What was the purpose of the video-conferencing session?


The purpose of the video-conferencing was to check out and audit each other companies, but specifically the Green and Sustainable aspects and how we can improve that utilization of Green engineering.


What software did you use for VC and how?


The software we used was Skype, we used the video chat feature in conjunction with the text communication to bounce ideas off each other and add more GREEN aspects to each other’s companies.



What did you discuss and achieve during the VC session?


We discussed how we can use what we have learned in IE673 over the course of this semester to improve the quality of our products and processes. She suggested that i should maybe to mini quality audits everyday of the production outputs from they day before to see how we are performing.


I suggested to Barbara how she can utilize recycled tires by simply adding tread to the tires instead of having to completely recycle the tires down to the raw materials. This would help save time and energy she would have spent simply melting down the tires and separating the rubber from the metal in the side walls. Instead figure out a new way to use recycled material to tire where the tread has worn out. This would help keep tires out of dumps. I also suggest that she expand her company to make Eco friendly, Fuel Efficient tires out of recycled rubber that have low rolling resistance to improve gas mileage. This would help to expand her company from just the Performance market to the general market. This would help her company grow and become sustainable over the long term.  [7:44:05 PM] Barbara ohuabunwa: The plan is to have one-third of the materials used in manufacturing of the performance tires at W.T.F. Inc., made from recycled materials, making the tires virtually safer for the environment.

[7:16:08 PM] barbara ohuabunwa: So I see that you are employing the use of 100% recycled vinyl palstic. This is a green sustainability aspect.


[7:16:31 PM] barbara ohuabunwa: Have you done a quality audit yet?


[7:17:01 PM] Ricky Singh: Yes, I just did the quality audit today for assginment 5.


[7:18:22 PM] barbara ohuabunwa: Okay, how do you plan on handling your audit issues?

[7:19:54 PM] Ricky Singh: Yes the RFID tagging and scanning system will be used to track the raw materials coming in from the vendors all the information for the raw material such as quality, origin will be encoded on the RFID tag it will be read and entered into our supply chain data automatically.


[7:21:04 PM] Ricky Singh: The RFID tags will inserted on the the Goods In Progress inventory to keep a track for our JIT manufacturing process, as well as finished product for warehousing and shipping.

[7:26:54 PM] barbara ohuabunwa: Continuously finding ways to eliminate waste and streamline processes is always a good way to go. I see that you are already implementing JIT processes, what percentage of your manufacturing process is automated?


[7:27:49 PM] barbara ohuabunwa: The higher the percentage of automated processes involved, the less the number of defects.


[7:28:40 PM] barbara ohuabunwa: The goal is to consistently produce quality goods with zero defects right? Automated processes help with that.


[7:32:17 PM] barbara ohuabunwa: Also, internal audits help to ensure that your processes stay inline with quality and green standards. Via audit reports, you can evaluate yourself and make recommendations to areas that could use improvements.


[7:35:50 PM] Ricky Singh: I think the internal audits ides is a good suggestion. We could do mini audits within the production plant every mooning of the production numbers from the day before to see how efficient and productive we were.

[7:38:56 PM] barbara ohuabunwa: Lets review the process models we learned in class starting with CIMpgr. I think the CIMpgr really help in visualizing all the processes. Main and Subs. They help finding gaps and missing information alot faster and easier especially during an audit.

[7:41:16 PM] Ricky Singh: Singh Inc. strives to keep all its CIMpgr process models up to date so that we can see exactly what goes into each step and what should come out of it.

How do you like this video-conferencing approach for collaborative problem solving?


I like the use of VC to have meetings and brain storm about ideas, granted this can be done on the phone but the video-conferencing is much better. You can use visuals to explain your ideas tht would otherwise take a long to explain by just talking. Also the ability to see each other as we speak is invaluable.


What were the main challenges?


The main challenges were trying to get the video to work and make sure we can see each other. The software was giving us some problems at first but we were able to figure it out.


What worked well, and what did not, and why?


The VC worked well the text communication on Skype worked really well, had some trouble with the video at first, slow internet connections, but we got it to work. Over all a very good tool to conduct face to face web meetings.


In comparison to a face-to-face visit, versus VC, what is the estimated carbon footprint saving to the environment?


In order for me to meet Barbara in person I would have to drive 150 miles to Newark and 150 miles back. I used the carbon calculator on to calculate that I would have produced 266.8 lbs of CO2 for this meeting. I also used the carbon calculator from HP to see what the energy usage for my computer is far an hour it was 0.48kWh and CO2 emissions of 0.6 lbs this is the equivalent of driving 0.58 miles. Which is negligible compared to 266.8 lbs of CO2 for driving 300 miles. By having this meeting online using video chatting I saved 266.2 lbs of CO2 emissions.

How did you calculate this result?


I calculated these results by first finding out what the CO2 emissions are for my car for the year depending on how many miles I drive, which was 10,671 lbs of CO2 for 12,000 miles a year for a 2008 Mercedes Benz C350. Then I divided that number by the miles driven to get the CO2 emissions per mile, which was 0.889 lbs/mile. Lastly I simply multiplied that by 300 miles to get the CO2 emissions of 266.8 lbs for this particular trip to NJIT from Lancaster, PA. Next I used the HP Carbon Calculator for my particular lap top to calculate its energy usage and the CO2 emissions related to that. The energy usage was 0.48.hr and we video chatted for an hour. The CO2 emissions were 0.6lbs and electricity cost was $0.04.


What are Green Engineering benefits of using VC? 


There are many benefits to the VC method versus traveling and meeting in person. I saved 5 hours of travel time for an hour meeting. I also saved money about $44 dollars in fuel costs. The use of the VC also saved the environment by not burning gasoline to drive to NJIT. The main benefits to the environment are keeping CO2 out of the atmosphere which can add to global warming and pollution of the poor air quality.  Using VC also saves time and money. This VC was helpful to me and I only live 150 miles from Newark, NJ. Now imagine all the meeting that take place across continents through VC, which before this wonderful technology would to take in person, which meant air travel that only adds to the CO2 emissions. 

 


Summary


In this assignment I re-worked al my previous assignment to improve upon their quality and include anything I may have left out. Next I introduced the RFID tagging and scanning process into my company and product. The RFID tagging system was included in my CIMpgr model, CORA analysis and the PFRA analysis. Next I did an quality audit of my company Singh Inc. to see how I can apply the methods I have learned in IE673 to make the company better in terms of quality, ECO friendliness and sustainability. Also for extra credit I did a video-conference meeting with my fellow class mate Barbara Ohuabunwa to brain storming on how we can improve the GREEN and Sustainable aspects of each other s company; it was a mini audit on the company’s environmental processes.


Further work Needed


There should be a environmental audit done in conjunction with the quality audit to make sure that the environmental rules and regulations are being followed. Singh Inc. with its exemplary quality and environmental practices should work to get ISO 9000:2008 and ISO1400:2000 certified. They should have an external audit done to see how good their quality and environmental standards are and where they need improvement.

For the purpose of this assignment we will be looking at the panoramic navigation map and its application in a quality control audit of a manufacturing company.  The panoramic navigation map is great tool as we have discussed before it can be used to describe a manufacturing process and related to the CIMpgr process modeling template and used to record customer requirements for the CORA analysis. Similarly this great product can also be used in the auditing process and how it relates to quality.


The auditing team could use the panoramic navigation map and when they do an onsite audit of a manufacturing plant. Each different process that they audit could be recorded using the 360 degree panoramic navigation map. The findings of the audit could be inserted straight into the panoramic navigation map with focus the particular equipment or step in the process is being described. If it is a positive it can be shown that this part of the process works really well and maybe it can be applied elsewhere in the manufacturing process or a different plant. Also if there is a negative finding it too can be recorded using the panoramic navigation map. This would make for a much more comprehensive audit report that then can be presented to the company and the mangers.


This is a great tool to show and demonstrate the audit process that took place to the individuals you will be reporting the findings too. They would have a visual report to go along with the written report of what took place and what the audit discovered.

During this week’s discussion my fellow class mates and I talked about several articles that the professor posted. Discussed the article pertaining to the report saying a third of the large manufacturers are considering re-shoring to the US from overseas and bring manufacturing jobs back to the US. I along with some of my other classmates brought up the points that are we going to have sufficient skilled workers to support all this re-shoring. This is good news but most of the skilled workers will be retiring soon. Do we have enough younger skilled workers to take up their positions? This re-shoring of manufacturing jobs will create demand for good manufacturing workers leading to a boom in that sector of the job market.


Next we discussed the article about animated engines, and I was amazed by this website, and the amount knowledge that can be gained from watching these simple animations on the different engine cycles. I could read ten chapters and not be able to visualize the engine cycles as I could by watching these animations for a few seconds. This is great for learning and as more and more books go toward electronic media these animations could be used within the test to visually demonstrate concepts and information. For example the engine cycle animations can be inserted into a thermodynamics book and used to illustrate the different cycles. One could even have worked out problem examples using the animations. I wish I had these during undergrad when I took thermodynamics.


I also discussed the article about India and the outsourcing to India is becoming less and less attractive due to the rise of the wages. I also brought up the point that the rising cost of inflation in India could also add to this and make the market their even less attractive promoting companies to bring those jobs back to the US. However, I found an article on CNBC’s website moneycontrol.com their website in India about an interview with Paul Laudicina's who is the chairman of the board of A.T. Kearney stating that even with the rampant inflation and the gap between the US wages and the Indian wages tightening it is still good for outsourcing. Also the article states that US has gotten more competitive due to the decline of wages thanks to the high unemployment rate.
